Upgrade of Feed Mill with PCS7 Batch Features

The Job:

The Project was to upgrade the complete SCADA System to the latest Standard
Siemens PCS7 Batch System, as well to integrate the other Sub Systems to a same
platform.

The challenge:

Was to upgrade a customized system to a standard Siemens System while providing a better features and enhancing efficiency at the same time.

The Hardware:

  • PLCs replaced in the existing PLC Cabinet with the S7-410 PLC Family, which are the latest Process Automation PLCs from Siemens.
  • ComBricks Installed in the Existing PLC Cabinet to monitor the quality of Profibus Network of all 4 PLCs.
  • Existing PROFIBUS Cable was replaced with new ones.
  • Cancel all other PLCs bought from another manufacturer and connect them to one unique system based on PCS7 Feature
What New for PCS7 Batch?

  • It’s now possible to start batches of different formulae together; the system will take care of not transferring to wrong bins. Earlier if the two formulae batches started together when the second formula batch come to transfer stage and operator forgets to change the bin, the material could transfer to the wrong bin mixing with another Premix product. Now at transfer stage material check the available product in the destination bin, if the same product is not available it indicates the operator to change the bin and wait for the operator action.
  • The set-point and actual dosed quantities can be seen separately for every material at the time of dosing. This helps operator to know exactly what’s going on during production.
  • The Dosing Speeds have been increased from the VFD, and the error in dosing is controlled by the advance PCS7 feature of Auto correction of Dribbling quantities, this allows the correction of dosing errors while batches are running in Auto. This made the dosing speeds much faster than before while keeping the accuracy of dosing.
  • Up to 16 Trucks can be scheduled at a time in the system, in the HMI next to truck Out loading operator can select any truck comes first out of these 16 trucks and start filling it.
  • As the Pellet product has to pass from separator to filter dust and mesh product should go direct to truck, this happens auto, no one has to define that when to bypass the separator. The system checks the product codes and does this auto while filling truck.
  • While running an intake line, operator has to select a material that has to be filled via truck or Silo intake. The material then goes auto to the same bin having this material. Avoiding any manual operation to select bins.
  • If there are several bins available for same intake material it always starts filling from left most available bin, in case when another bin is required to be filled, enable/ disable buttons are available on bins to go for the next available bin.
  • While making a batch it can be selected that the product should go via Hammer Mill or Roller Mill, even its possible to define that some of the materials to pass from Roller and others from Hammer Mill for a same Batch. It’s completely flexible and allows supervisor to select the option best suites.
